zl 600 New Clutch & lack of power - Sled feels like it is under load all the time started by thebaer237

I was up north 2 weeks ago and my 99 zl600 got harder to drive until it came to a stop and died. the bolts that hold the bracket on for the secondary clutch shaft were all loose. we tightened those and then notice my primary clutch was junk. I got a new OEM Clutch for a good price and put it on last night. I took it for a ride and it still seems like it is uner a load all the time. I cant realy hit the powerband that the sled usualy has. The sled wont even burnout unless its in powder. the two clutchs dont seem two be parralell either because the belt looks like it is on an angle. Does anybody have any idea of what is wrong.

Clutch alignment is off. Are the weights and spring the same as the orig. clutch? Did you remove the secondary and loose any shims or spacers?
bearing is probably bad on the shaft

Same weights and springs. when i took the secondary off there were four washers/spacers on the bolt along with the big washer. they dont seem to do much because they alow the clutch to be slide back and forth on the shaft when the bolt is tight because with all the washers you cant realy tighten the clutch. This felt weird to me but didnt know what to do.the main bearing is good. its 2 years old greased, with no play.

what bracket are you referring too?? how much play is in the secondary? It should only slide in and out about 1/8"-1/4" if it's more you may need to re-align and re-shim. Have any pics?

The bracket i am refering to the motor bolts to and it runs over to where the sencondary clutch shaft is. it has a bunch of bolts that go threw the chasis. it only slides in & out 1/8" at the most, no side to side place. I hope when this all happened and the bolts were lose it didnt tweak anything out of alignment. The two clutchs just dont seem to be on the same plane.

may need to buy or make an alignment tool to check it. other than that you got me. I found alot in the "clutch" section of this forum. hopefully someone more knowledgable chimes in to help you.

Is there any shims or washers that you can put on the shaft to make the secondary stick out farther. If the clutch is off alignment how do you align it?

my cat has washers that go on the inside of the secondary that space the clucth out farther from the shaft. Mjay was gracious enough to put the entire 04 cat service manual in his media file, check it out the clutch section should pretty much be the same as your 99. Cat has an "alignment tool" that basically is a piece of metal that goes goes in between the primary sheaves an"L's" out to show you proper position of the secondary. I'm sure it's in that manual

I had one extra shim kicking around, so i put it in last night. if i punch it off the start it will pull hard and lift the ski's off to 8500rpm. seems pretty good. sometimes when you are mmoving already tho and punch it, it slowly excelerates. From eye it looks like the clutches are still not parrelell. Also the sled has 8000 miles problay without a secondary rebuild. Do you think i should get a new spring and rollers? Also the shims that go between the sheaves, do you Know what the size of the gap is suposed to be between the sheaves?

I don't, I just know that the belt should sit about 1/8" above the top of the secondary sheave. Are you close to a cat dealer?? If so it will take them 5 minutes to go ouytside with an alignment tool and space the secondary for you.

It does sit about 1/8" above the secondary so thats good. I live 5 minutes away from the poor farm, ill give them a try.

Just found out that there is something wrong with my motor im now thinging that is why it felt like the motor was under load. If i rotate the clutch it feels like the crank bearings have flat spots. Also one Cylinder has 80 PSI and the other has 90 psi. The sled wont even idle anymore. I feel like i need to stop snowmobiling it is a money pit for me!

sounds like the 8000 miles on it have tired out your engine and it may just need a rebuild. everything wears out after a while no matter how well you take care of it.

ya, luckily for me it made it pretty much through the whole season and she did a good 1500 miles so i cant complain. thanks for the help everyone
