I have read a few posts on this topic, I still need some help. I had read that when you bore an 800 storm to an 861, you need to bore the crankcase to allow for piston clearance? Does anyone know how much needs to come off the case? I haven't put this motor together yet because I want to make sure I do it right the first time around. Thanks in advance to anyone who can point me in the right direction.

i could have swore i test fit everything and there were no clearance issues.
clutch it to 7800 rpms, 64-66 grams clutch wieght, polaris blue primary spring, 21/37 or 21/39 gearing, 42/36 or straight 36 helix,i was told 400-410-430 jetting for -10' F. the guy who bored it said looking at about 160-165 with the porting.

You don't have to touch the case, just bore the cylinders and put them on. Make sure bores are on the loose side for the Wiseco pistons. The above set up is what I ran on a basically sock Storm, yours will run a higher rpms and take less weight in the primary. You will also be jetting it richer as well. 94 Storms need to be jetted on the rich side or the Wiseco pistons will not last. Gear it 21/39 and have the heads cut .02 and use the single head gasket or take the doubles apart and make singles. Get a set of V-Force reeds or Boysen reeds, well worth it. I know Stock 861 Storms with heads, reeds, clutching, gearing, haul ass!

Thanks for the input fellas! I have some stock pipes and a DG triple silencer, I also have some AAEN pipes. I'm not sure which pipes i should use, the AAEN pipes are WAY lighter than the stock pipes, but I don't know how loud they are. I like the way the DG silencer sounds, has a nice tone. I'm trying to make this sled a "lighter-weight" Storm. I have the plastic ski's, lightweight trailing arms, going to fab some chro-moly radius rods. I'm going to be getting an edge skid and edge front shocks for it to improve the ride quality, everyone who's ridden an older storm knows they arent good for anything rough. If I did the edge front shocks do I need to get the steering rods and that from an edge chassis? I am going to leave the track 121" for now. I like to ride in the ditch and off-trail, powerlines, etc. so I am going to have to stretch it eventually. I just want to see how it goes with the 121. I have a camoplast predator 1 1/4" track, is it going to be good? Or should I stud it? I currently have 22/35 gearing, that's how it came when I bought it. I really could care less if I go much over 100mph, that's fast enough for me, but I want it to get there QUICKLY! Not trying to build a radar running sled, but who knows I might try it out for fun sometime.

I ran the DG silencer as well and it worked and sounded awesome. You will have to try the pipes and see what you think. I tried SLP pipes on my 94 Storm and they did not work, way less low end torque and did not pull as hard on top. The pipes did take 30lbs off the sled and was noticeable but I put the stock pipes back on. The Edge skid will slow the sled down for sure and the approach angle of the sled will be way off if unless you get the front up allot higher. I would put in a xtra 10 suspension with good gas shocks. The Predator track is good and if your not on clean ice then I wouldn't stud it. That 22/35 gear is too high for a quick running storm. Get the 21/39 gear and it will still go 110 radar mph and get to 100 quick.
I had xtra 10 in my Storm with Tracks USA extension and made it a 136 with a 1.35 Cobra track. The sled rode pretty good and really hooked up on snow.

The edge skid would slow it down? If I used the front shocks off of an edge would that bring the front up? I just figured the edge skid would be better than the xtra 10. I wanted to upgrade my suspension anyway from the old 8 inch or whatever it is suspension. I already have x-10 front shocks for it. I just want a way better ride and try to make it lighter.

Yep, the sled will defiantly loose speed if you put an edge skid in it plus the rear will be way up in the air. Using edge shocks up front will not work right. The best thing you could do for the front is upgrade it to xtra 10 and I believe that would require everything to be replaced and that still might not work since the offset for the shock towers could be different on the Storm.
